We do not recommend any of the 209 primers designated for muzzleloaders (Winchester Triple 7, CCI MZL, Federal Fusion, or Remington Kleanbore). These primers are all weaker than standard shotshell 209 primers and do not provide adequate ignition for Blackhorn 209 – especially when used in a poorly designed breech plug system.

If he hasn't already sent the rifle to Knight, I'd certainly recommend that he at least try it with the proper primers first. Not saying that it can't be something with the rifle, but I'd sure as heck hate to send it back to Knight after all this, only to find I was using the wrong primers for the propellant I was using.

i mount scopes and sight in a lot of muzzleloaders for other folks. It's not unusual for a rifle to shoot a few inches off on a clean compared to a dirty barrel. The difference in POI is usually limited to 4-6 inches at 100 yards.
IMO: Your problem is with the 777 primers.

On the subject of primers, when we first got our Pro Hunter, we tried Triple Seven primers initially but had more than a few misfires. Once we switched to standard Remington 209 primers, we didn't have another issue with misfires.

Im not sure why it was even mentioned unless someone is trying to stir the pot.
As far as the Triple7 primer go my Lehigh plugs worked well with them but i never tried them in the cold. My sabots also fit super tight (nearly too tight) but i was using 300gr bullets and larger.
Some brands warn against using bullets over 300gr in sabots so check your manual or risk voiding your warranty. There was no such warning in my Knight or GMB manuals and BH209 does very well with the heavier bullets. I use a standard Win209 almost all the time in my Knights and have no problems at all with ignition or accuracy regardless of bullet weight. First shot out of a clean bore is slightly off from the rest but well within standards for the distance i shoot.

How well a T7 primer might work with BH is more dependent on the breech plug than anything else. I have used them with BH shooting a Lehigh/Knight breech plugs without a problem. In one test they produced the same velocities as the mag primers.
I also have not shot them in subfreezing weather.

Hey there Sabotloader, I just purchased a couple of custom BH 209 breech plugs from Knight. They are bored to 032.5. What are your thoughts on sticking w/ 777 primers from here. I DO NOT ever want that problem again! That F$@*&ing primer cost me a bull Elk last season.
Also what exactly are the differences between standard 209 shotgun & 777 primers
