A friend at work thinks he may be allergic to blackpowder, he noticed that for the last two years when he does his marathon sighting in at the range before season, a week later he comes down with a horrible case of bronchitis. Has anyone ever heard of this?

Well I never heard of this, but it would not surprise me. Some of the things I have heard of people having an alergic reaction to now a days, anything is possible. I am sure he could have that tested if that was the case.

An allergy, or at least a sensitivity to Black powder is very possible.
Is this person sensitive to cigarette smoke or allergic to any sulfa drugs? If so, then we may have a winner. And even if there is no specific allergy, I know that a good whiff of BP smoke makes the back of my throat "tickle" a little.............and enough of that tickling could easily cause mucous secretions that would drain down and could cause bronchitis - a process that would take a few days to show up as bronchitis.
"Every moving thing that liveth, I give unto you as meat" (Gen 9:3)
Trust God..........but keep your powder dry!
